Cooling Tower Fill Technologies: Film Fill, Splash Fill and Surface Geometry

Cooling tower fill increases the contact area and contact time between air and water, supporting heat and mass transfer. Fill material and surface geometry directly influence thermal performance, fouling resistance and maintenance requirements.

Film Fill: Heat Transfer Through a Thin Water Film

Film fill spreads water into a thin layer over profiled sheets. These sheets are commonly manufactured from PVC or polypropylene (PP).

The large contact area can deliver high thermal performance, particularly in clean-water applications. Channel orientation, opening size and surface pattern influence water distribution, airflow and fouling resistance. Narrow-channel designs may be more susceptible to blockage from suspended solids and biological deposits.

Splash Fill: Cooling Through Water Droplets

Splash fill breaks falling water into smaller droplets as it strikes bars or grid-shaped elements, increasing the air-water contact area. These elements can be manufactured from polymers such as PP.

Their open geometry can offer greater resistance to fouling, making them suitable options for industrial water containing suspended solids. However, scale, biological growth and solids accumulation can still occur, so regular inspection and maintenance remain necessary.

Fill selection should consider water quality, operating temperature, required thermal performance and maintenance conditions together.
